Hiall, Recently while the gearbox was removed from my partner’s Polo 9n 1.4 (BBY engine) I took the opportunity to clean the EGR valve as there was an intermittent “insufficient flow detected” fault on VCDS. The EGR was clean and dry prior to this. I cleaned the valve itself, as well as the metal pipe that connects the EGR and throttle body.

Heis a genuine tdi guru!!!! 3 t belts (A3,A3,A4) in one day!!!!! We were confronted with taking off the egr valve to get to the last valve cover screw. After removing the egr we discovered that the intake manifold and the valve it's self was clogged. I do not mean coated with oil , i mean it looked like a drain with 20 years of goo in it.

Manythreads here about that issue. Use a mitty vac to suck out the cleaner so it does not leak into the engine. Even if the valves are closed and sealed, when you start, it could dump into the piston and cause issues do an oil change just incase some cleaner makes it past the valve and rings.

Maybeone of the clamps is broken, or a coupling hose is split, or the plastic housing on the intercooler is cracked, or there's a hole in the aluminum core, etc. You'll just have to clean it and see where the leak is. Used intercooler is $50-ish, or they're $150-ish new including a new MAP sensor (I think).
Minehad a good little leak to it. I pulled it, thoroughly brake cleaned the valve cover, and cleaned the mating surface on the head with a rag soaked in brake clean. After all was clean and dry, I used ford grey silicone (was designed for the 7.3 powerstroke. They dont have an oil pan gasket, the grey silicone is all.

TheVW T4 isn’t renowned for head gasket failure, it has a pretty strong head on it. The most common cause is either: Check the oil heat exchanger (the oil filter screws to it).
